There are two possible fatigue crack initiation points, weld toe and weld root, in load-carrying fillet welded joints, leading to final failure. Fictitious notch rounding approach was used to analyze the lap joints and cover plates. The keyhole at root was shifted in order to investigate the effect of cross-sectional weakening on stress concentration factor. T-stress effect, which is believed to be the main reason of overestimation of stress concentration factor at weld root, was eliminated by averaging the stress over microstructure support length in the finite element model without the keyhole. The initiation points predicted by the suggested approach agree with experiment results. The T-stress in load-carrying cruciform was studied as well. It was found that the notch stress at weld root of load-carrying cruciform is also overrated. Another reason for the underestimation of fatigue resistance of weld root is ignoring the residual stress. Notch stress and strain estimation method with the damage parameter PSWT, which takes residual stress effect into account, was used to analyze the fatigue crack originating point of load-carrying cruciform. An experimental phenomenon that the fatigue failure origin changes with the load range magnitude was explained.
